BWS Case Study: engineering a bespoke solution in the lowlands

Here at BWS, we have been providing clients with bespoke transformer solutions since we were established in 1998. Recently, we delivered a tailored rewinding on a broken-down transformer for a site based in the Central Lowlands, Scotland.

As the UK's largest dedicated engineering service hub, the client operates from a 75,000 square feet facility. It offers dedicated servicing capabilities for valve, pump and renewable customers. From this location the site specialises in providing a manufacturing, sales and service hub for engineering services across the UK.

The client’s 2000kVA, 6000V transformer is one of the most complex transformers we have worked on due to the extremely wide voltage tap range that was required to provide the customer with the flexibility required while testing their pumps.

The project was undertaken as a matter of urgency as the transformer was integral to keeping the operations of the business running to its busy schedule.

BWS: Laying the Foundations of our Company

Throughout our 19 years of history, we have experienced significant growth, back in 2014 this led us to outgrow our premises. It became apparent that we needed more space if we were to sustain the positive growth that we had enjoyed as a company and continue to offer exceptional levels of service to both existing and new customers. With these considerations in mind the search for a new facility began.

Due to the amount of specialist equipment that we possess, finding the correct site was a challenging experience. Instead of spending a lot of time and money on a site which was unlikely to suit our specific requirements, we had a different strategy, we decided to purchase a plot of land and construct a purpose built space.

The custom built space has allowed us to achieve greater autonomy and freedom to house all of our equipment in a manner that was most suitable to us. This is exciting to us as a company as it gives us the best possible platform to take advantage of our accumulative knowledge and experience in the industry, therefore serving our customers to the highest standards possible.

Due to the excessive weight of some of the units we commission, the plot of the new development had to have its foundations dug down to bedrock and our facility now sits on blocks of concrete two metres square to allow for loading.

This was an unusual and difficult construction challenge. However, it was deemed necessary for the design and functionality of the premises to support the operations of our company and best to serve our customers.

While it elongated the process, especially in comparison to moving into a ready made facility, the benefit to us as a business has been great and years later, we still have the space and capability to manufacture large, fully bespoke transformers on site, here in the UK. An example of this being a recent project where we commissioned two 2,500 kVA systems, each weighing 17.5 tonnes.

BWS manufactures two systems with the largest footprint of any amorphous transformer in its 19-year history

BWS Transformer

Established in 1998, we are a globally renowned transformer manufacturer based in Bromsgrove and are currently the only designer and manufacturer of amorphous core transformers in the UK. An amorphous core transformer will reduce the core losses by up to 75% when compared with conventional steel core transformers.

We manufacture ONAN, KHAN & AN amorphous core transformers from 100kVA to 3000kVA with incoming voltages up to 22,000 volts. We can also cater for incoming voltages of up to 38,000 volts using a laser cut core.

 Recently, we commissioned and completed two of the largest amorphous core transformers we have built to date. The HV distribution transformers were combined with voltage optimisation technology to meet the client’s specific requirements. They are to be installed at a Healthcare company in Costa Rica, Central America.

The project comprised of building two 2,500kVA systems, each weighing an enormous 17.5 tonnes, which were crated up and transported to the docks at the end of May, ready to be shipped to Costa Rica. The two super low loss amorphous core transformers will replace the site’s current inefficient HV (High Voltage) transformers and reduce losses currently present within the HV infrastructure.

Both systems are integrated with variable voltage optimisation technology which will deliver a stable, cleansed, conditioned and optimised voltage on the facility’s LV (Low Voltage) side to further increase efficiencies, reduce the company’s annual energy consumption and contribute to CO2 emission reductions. This will provide the client with a 2-in1 solution to meet their energy efficiency goals without requiring the installation of any additional equipment or increasing their plant room footprint.

Due to the sheer size of the units, during their conception, they were referred to internally here at BWS as the ‘Big Green Monsters’.

We thoroughly enjoyed the challenge working on this project which marks a very proud moment in our 19-year history, and look forward to taking on similar projects in the future that allow us to deliver entirely tailored solutions to meet clients’ needs.
